What Affects Shrinkage in Terry Fleece Fabric?

Shrinkage is a common quality risk in terry fleece fabric. Excessive dimensional change can shorten garment bodies and sleeves, affect chest measurements, move pocket positions, and create mismatching between the body fabric and rib.

Fiber composition is important, but it does not determine the final result alone. Two fabrics with the same composition and GSM may still shrink differently because of yarn construction, knitted density, finishing tension, washing, brushing, and preshrinking.

Why Can the Same Composition Produce Different Shrinkage?

A composition label only shows the fiber percentages. It does not show how the fibers were spun, knitted, or distributed within the fabric.

For three-thread terry fleece, the face yarn, tie yarn, and backing yarn may use different materials. Two fabrics may both be labeled 80% cotton and 20% polyester, but the polyester may be concentrated in the tie yarn, backing yarn, or blended into several yarn systems.

These constructions do not necessarily provide the same dimensional stability.

The knitted structure also matters. Longer stitches and looser constructions provide more room for the loops to relax during washing. Excessive take-down tension during knitting can stretch the fabric lengthwise, creating additional shrinkage when that tension is later released.

Therefore, final shrinkage should not be predicted from composition alone.

Cotton-viscose terry fleece requires particular attention. Replacing part of the cotton with viscose does not necessarily reduce shrinkage. The fabric may still show substantial dimensional change because both fibers absorb moisture.

How Finishing Affects Shrinkage

Washing After Dyeing

For many terry fleece qualities, washing is carried out after dyeing and before brushing.

This helps the fibers absorb water and allows part of the knitted structure to relax before final finishing. After washing, the fabric usually becomes slightly narrower and denser, while GSM tends to increase.

The yarn weight has not increased. The same amount of yarn is simply distributed over a smaller area.

Washing can reduce part of the shrinkage that would otherwise occur during garment laundering. However, it is not the final solution. If the fabric is stretched again during drying, width setting, brushing, inspection, or rolling, some of the released tension may return.

Brushing

Brushing creates the soft inner surface required for fleece garments, but it also loosens the backing structure.

The process pulls fibers from the loops and makes the fabric fuller and softer. Heavy or repeated brushing can make dimensional stability more difficult to control.

Brushing machinery also pulls the fabric through multiple rollers, which may introduce new lengthwise tension.

For this reason, shrinkage should be tested after brushing and final finishing, not only after washing.

Width Setting and Preshrinking

After washing, the fabric may become narrower and heavier. If the finisher stretches it too far to recover the target width, the fabric may look correct during inspection but shrink back after laundering.

The target should be a stable usable width, not the largest possible width.

Mechanical preshrinking can reduce the remaining length shrinkage, especially in cotton-rich fabrics. However, stronger preshrinking may:

  • Increase GSM
  • Reduce finished fabric length
  • Reduce meters per kilogram
  • Make the fabric feel denser
  • Change the finished width
  • Increase processing cost

Preshrinking does not eliminate the natural behavior of cotton. It releases part of the expected shrinkage before shipment.

How to Avoid Excessive Shrinkage

Shrinkage should be managed throughout development and production.

The supplier should control:

  • Yarn arrangement in the face, tie, and backing layers
  • Stitch length and knitted density
  • Take-down tension during knitting
  • Wet-processing and drying tension
  • Brushing intensity
  • Width setting
  • Final mechanical preshrinking

Final shrinkage testing should be carried out only after washing, brushing, softening, width setting, preshrinking, and final relaxation are complete.

Testing an unfinished or pre-brushed sample does not represent the fabric that the garment factory will receive.

Shrinkage Control Requires Trade-Offs

Reducing shrinkage normally requires a trade-off with one or more other specifications.

Better dimensional stability may mean:

  • A denser hand feel
  • Higher GSM
  • Slightly narrower width
  • Fewer meters per kilogram
  • Lower production output
  • Higher finishing cost
  • Less aggressive brushing

There is no terry fleece that is simultaneously very soft, lightweight, inexpensive, highly productive, and completely free from shrinkage.

The correct target is a balanced specification based on the garment requirement.

What Garment Manufacturers Should Check

Relax the Fabric Before Cutting

Terry fleece can retain tension from rolling, packing, and transportation. Cutting immediately after opening the roll may produce unstable garment panels.

The fabric should be allowed to relax before cutting, and the actual usable width should be checked again.

Use Actual Bulk Shrinkage for Pattern Adjustment

Pattern allowance should be based on the finished bulk fabric, not on a general assumption about cotton or polyester content.

Garment length, sleeve length, chest width, hood size, and pocket position may all be affected.

Match the Body Fabric and Rib

The terry fleece body fabric and matching rib should be tested together.

If the rib shrinks more, cuffs and waistbands may become tight or puckered. If the body fabric shrinks more, the rib may become loose or distorted.

Passing separate fabric tests does not guarantee that the two materials will perform well together.

Approve a Garment Wash Sample

A fabric shrinkage report only shows how the fabric performs by itself. Seams, rib attachments, printing, embroidery, pockets, and hood construction can affect the final garment.

A garment wash sample should be approved before bulk production, especially for cotton-rich, viscose-containing, or heavily brushed terry fleece.

Final Consideration

Fiber composition indicates the starting shrinkage risk, but the final result depends on the full fabric structure and finishing process.

Washing after dyeing can release part of the potential shrinkage. Brushing may then loosen the structure again, while width setting and preshrinking determine the final balance between dimensional stability, GSM, hand feel, width, cost, and production output.

Shrinkage control is not about creating a fabric that never changes after washing. It is about finding the right balance for the final garment and confirming that balance before bulk production.
